Pneumatics and Hydraulics Basics
Overview
Pneumatics and Hydraulics are two branches of fluid power technology used extensively in industrial machinery and tools. Pneumatics uses compressed air while hydraulics uses pressurised liquid (usually oil) to transmit force and motion. ITI Fitter Semester 2 covers Pascal's Law, Boyle's Law, types of pumps, cylinders, valves, seals, and circuit symbols. Understanding these basics helps fitters operate, maintain, and troubleshoot pneumatic and hydraulic systems safely and efficiently.

Pascal's Law and Hydraulic Principle
Pascal's Law states that pressure applied at any point in a confined, incompressible fluid is transmitted equally and undiminished in all directions. Formula: P = F/A (Pressure = Force ÷ Area). In a hydraulic jack, a small force on a small piston creates high pressure that acts on a large piston to lift heavy loads. Example: If input piston area is 2 cm² and output piston area is 20 cm², the force is multiplied 10 times. This mechanical advantage makes hydraulics ideal for heavy-duty applications like presses, cranes, and jacks.
Pneumatic System Components
A pneumatic system consists of: (1) Air Compressor — generates compressed air; (2) Air Receiver/Tank — stores compressed air; (3) FRL Unit — Filter removes moisture and dust, Regulator controls pressure, Lubricator adds oil mist for moving parts; (4) Directional Control Valves (DCV) — control direction of air flow (e.g., 5/2 valve = 5 ports, 2 positions); (5) Actuators — pneumatic cylinders (single-acting or double-acting) and air motors. Single-acting cylinder uses air for one stroke only; spring returns it. Double-acting cylinder uses air for both forward and return strokes.
Hydraulic System Components and Pumps
A hydraulic system includes: (1) Hydraulic Pump — converts mechanical energy to hydraulic energy; types: gear pump, vane pump, piston pump; (2) Hydraulic Reservoir/Tank — stores oil and helps cool it; (3) Relief Valve — safety valve that limits maximum system pressure; (4) Directional Control Valve — controls flow direction to cylinder; (5) Hydraulic Cylinder — converts hydraulic energy back to mechanical force; (6) Hydraulic Motor — converts hydraulic energy to rotary motion. Gear pumps are most common in simple systems; piston pumps are used in high-pressure applications up to 700 bar.
Seals, Symbols, and Safety
Seals prevent leakage in hydraulic and pneumatic systems. Types: O-ring (most common, circular cross-section), U-seal/cup seal (used in cylinders), V-packing (for high pressure), wiper seal (removes dirt from piston rod). ISO 1219 standard defines graphical symbols for fluid power circuits. A rectangle with arrows shows a DCV; a circle with arrow shows a pump or motor; a diamond shape represents a filter. Safety rules: never exceed rated pressure, always depressurise before maintenance, use correct grade hydraulic oil (ISO VG 46 or VG 68), check for leaks regularly, wear PPE.
Topics & Sub-topics
Har topic ke saath sub-topics aur example — chapter ka complete coverage.
01Fluid Power Fundamentals
- Pascal's Law — pressure transmission in confined fluid
- Boyle's Law — pressure-volume relationship in gases
- Difference between pneumatics (air) and hydraulics (oil)
- Units of pressure: Pa, bar, kgf/cm²
A hydraulic jack with input piston area 5 cm² and output piston area 50 cm²: applying 100 N input force produces 1000 N output force — 10× mechanical advantage.
02Pneumatic System Components
- Air compressor types: reciprocating, rotary screw
- FRL unit: Filter, Regulator, Lubricator functions
- Directional Control Valves: 3/2, 5/2 valve notation
- Actuators: single-acting and double-acting cylinders
A 5/2 DCV (5 ports, 2 positions) used in a pneumatic riveting gun on an automobile assembly line controls forward and return strokes of a double-acting cylinder at 6 bar shop air pressure.
03Hydraulic System Components
- Hydraulic pumps: gear, vane, and piston types
- Hydraulic reservoir, strainer, and return line filter
- Relief valve — pressure limiting safety device
- Hydraulic cylinder and hydraulic motor functions
A gear pump rated at 10 LPM (litres per minute) at 150 bar is used in a workshop hydraulic press to bend 10 mm thick MS plates — gear pumps are chosen for their simplicity and low cost.
04Seals and Leakage Control
- O-ring: static and dynamic sealing applications
- U-seal and cup seal for hydraulic cylinders
- V-packing for high-pressure systems
- Wiper/scraper seal to exclude dirt from cylinder rod
An O-ring of 20 mm ID and 3 mm cross-section made of Nitrile rubber (NBR) is used to seal the end cap of a hydraulic cylinder operating at 200 bar — NBR is compatible with mineral hydraulic oil.
05Circuit Symbols and Safety Practices
- ISO 1219 symbols: pump, motor, cylinder, valve, filter
- Reading a basic pneumatic/hydraulic circuit diagram
- Safe pressure limits and relief valve setting
- Maintenance rules: depressurise, correct oil grade (ISO VG 46/68)
Before replacing a seal in a hydraulic cylinder on a CNC machine, the fitter must first turn off the pump, operate the DCV manually to release trapped pressure to zero bar, then lock out the machine — standard LOTO procedure.
Key Concepts
Revision ke liye ek nazar — exam se pehle yahi padhna hai.
- 01Pascal's Law: Pressure applied to a confined fluid is transmitted equally in all directions — basis of all hydraulic systems.
- 02Boyle's Law: At constant temperature, pressure × volume = constant (P1V1 = P2V2) — basis of pneumatic systems.
- 03Hydraulic pressure unit: Pascal (Pa) or bar; 1 bar = 10⁵ Pa; typical hydraulic systems work at 50–300 bar.
- 04Pneumatic systems work at 5–10 bar (shop air); hydraulic systems can reach up to 700 bar in heavy presses.
- 05FRL unit (Filter-Regulator-Lubricator) is the air service unit fitted before any pneumatic circuit to condition compressed air.
Questions & Solutions
Pehle khud try karo — phir solution kholo. Yahi tariqa topper banata hai.
State Pascal's Law and write its formula. How is it applied in a hydraulic press?
What is an FRL unit? Name its three parts and state the function of each.
Differentiate between a single-acting and a double-acting pneumatic cylinder.
Name three types of hydraulic pumps and state which is used for high-pressure applications and why.
Why is a relief valve essential in a hydraulic system? Where is it fitted?
Pneumatics uses compressed air (5–10 bar) and hydraulics uses pressurised oil (up to 700 bar) to transmit power. Pascal's Law and Boyle's Law are the governing principles. Key components include compressors, pumps, FRL units, DCVs, cylinders, and seals. Gear pumps, O-ring seals, and 5/2 DCVs are most exam-frequent. Always follow safety rules: depressurise before maintenance and use correct oil grade.
